Engineering Challenge
Compound-angle flanges and a robot interface pattern that has to mate with the tool flange without shimming, on a plate that also has to stay light enough not to consume payload.
DFM Analysis
5-axis machining proposed so the interface pattern and the angled flange faces are produced from the same setup, removing the stack-up error of multiple re-datums. Mass reduction pockets added away from load paths. Thread inserts specified for the faces that will be bolted and unbolted repeatedly. Hard anodize allowance reviewed on every locating bore, with datum faces masked.
Manufacturing Solution
Plates machined from 7075-T6 on the 5-axis mill, with the interface pattern cut in the same operation as the reference face. Weight-reduction pockets machined to leave uniform wall sections. Bores compensated for the measured coating growth, datum faces masked, inserts installed and staked before final inspection.
Inspection Method
CMM measurement of the interface pattern, flange face parallelism and bore positions on the first article, followed by a critical-dimension report per plate covering the features that set the tool position.
Final Result
All 30 plates mounted to the robot flanges and to the customer tooling without shimming. The same plate design has since been ordered in a second thickness for a larger payload variant.
